Solving Moisture and Bonding Challenges in Bed-in-a-Box Production

The rapid growth of direct-to-consumer mattress companies has transformed the bedding industry. Many modern manufacturers now compress and roll mattresses into compact packages that can be shipped directly to customers’ doors.

While this packaging method dramatically reduces shipping costs and warehouse space, it introduces unique manufacturing challenges. The mattress must be assembled, compressed, vacuum-sealed, and boxed within minutes—often before adhesives used in the construction process have fully cured.

One mattress manufacturer encountered serious product quality issues while trying to meet these aggressive production timelines. To solve the problem, they partnered with Forza to evaluate a faster, moisture-free bonding solution.

The result allowed them to maintain rapid production speeds while eliminating mold risks and product failures inside the package.

The Challenge

Modern foam mattresses are constructed from multiple layers of foam and upholstery materials that must be securely bonded before compression. Historically, the manufacturer relied on hot-melt adhesives and water-based adhesives during this assembly process.

While these adhesives worked adequately in traditional mattress manufacturing, they presented major problems once the mattresses were compressed and sealed for shipment.

Moisture Trapped Inside the Package Water-based adhesives introduce moisture into the bond line during application. When mattresses were compressed, vacuum sealed, and shipped before the adhesive had fully dried, that trapped moisture occasionally created conditions where mold could develop before the product reached the customer.

Incomplete Cure During Packaging Because mattresses were rolled and sealed shortly after assembly, adhesives sometimes had not fully set before the foam layers were compressed together. In some cases, portions of the mattress would bond to themselves inside the package, preventing proper expansion when opened.

High-Speed Production Requirements The manufacturer’s process required bonding, compression, and packaging to occur within minutes. Any adhesive solution would need to deliver fast initial bonding while remaining stable during compression and shipment.

The manufacturer needed a bonding solution that eliminated moisture concerns while supporting rapid production.

The Solution: ForzaBOND® IC932

After evaluating the process and materials involved, Forza introduced ForzaBOND® IC932, an industrial contact adhesive engineered for high-speed manufacturing environments.

Unlike water-based adhesives, IC932 utilizes a non-flammable solvent system, eliminating the introduction of water into the bond line. This characteristic made the adhesive particularly well suited for compressed mattress production, where moisture trapped inside sealed packaging can create quality issues.

IC932 also provides quick tack and fast dry time, allowing foam layers to bond almost immediately after application. The adhesive can be applied using portable spray systems that provide consistent coverage across foam surfaces while maintaining production speed.

Because IC932 develops strong initial bond strength rapidly, mattresses could move directly from assembly into compression and packaging without risk of adhesive transfer between layers.

Results Achieved

After implementing ForzaBOND® IC932, the manufacturer saw immediate improvements in both product reliability and manufacturing efficiency.

Elimination of Moisture-Related Issues Switching away from water-based adhesives removed moisture from the bonding process, eliminating the mold risk associated with sealed packaging.

Immediate Bonding Performance The fast tack and rapid drying characteristics of IC932 allowed foam layers to bond securely within minutes, preventing internal surfaces from sticking together during compression.

Reliable Mattress Expansion Because the adhesive reached handling strength quickly and did not remain wet inside the package, mattresses expanded normally once removed from the box.

Maintained Production Speed The manufacturer was able to maintain the high-speed assembly and packaging process required for direct-to-consumer mattress distribution.

The result was a streamlined production process that improved both efficiency and product quality.

Why ForzaBOND® IC932 Performs

ForzaBOND® IC932 is a non-flammable industrial contact adhesive designed to deliver strong, aggressive bonds across a wide variety of substrates.

Key characteristics supporting high-speed manufacturing include

  • Quick tack with fast dry time (2–4 minutes)

High-strength aggressive bond

Non-flammable solvent system

Lower VOC formulation

High heat resistance

The adhesive bonds effectively to materials commonly used in mattress construction, including foam, fabrics, plastics, laminates, and treated wood.

Additionally, IC932 can be applied using portable canister spray systems that produce uniform web patterns for consistent coverage across large foam surfaces.

These properties allow manufacturers to achieve strong bonds while maintaining the rapid production speeds required for compressed mattress packaging.

The Lasting Impact

By adopting ForzaBOND® IC932, the mattress manufacturer solved two critical challenges simultaneously: eliminating moisture risks inside sealed packaging and enabling fast, reliable bonding during high-speed production.

The transition allowed mattresses to be bonded, compressed, vacuum sealed, and boxed within minutes—without compromising product quality.

The project demonstrates how selecting the correct adhesive chemistry can dramatically improve manufacturing outcomes when production speed, packaging constraints, and product performance must all work together.

For manufacturers producing compressed or vacuum-sealed products, moisture-free adhesive systems such as ForzaBOND® IC932 provide a reliable solution for maintaining both efficiency and product quality.
