Improving Durability and Manufacturing Efficiency in Outdoor Deck Tile Systems

A manufacturer of modular outdoor decking systems produces interlocking tiles designed for raised patio and rooftop installations. These systems allow homeowners and contractors to quickly install durable decking surfaces without permanent structural modifications.

Because these tiles are frequently exposed to rain, temperature fluctuations, and repeated foot traffic, structural durability is critical. Each tile must withstand environmental stress while maintaining dimensional stability over time.

To reinforce the tile assemblies, the manufacturer bonds a fiberglass or metal backing layer to the underside of each tile. This backing provides structural support that helps prevent cracking or deformation when the tiles are exposed to outdoor conditions.

When the manufacturer began experiencing manufacturing inefficiencies and rising material costs tied to their existing bonding process, they partnered with Forza to evaluate a more practical and durable adhesive solution.

The Challenge

The tile reinforcement layer had historically been bonded using a two-part epoxy adhesive. While epoxies can provide strong bonds, they introduced several challenges in the manufacturing process.

Messy Application Process Two-part epoxies require mixing prior to application, and the resulting material can be difficult to handle consistently during production. Excess adhesive, mixing errors, and cleanup requirements created a messy work environment and slowed production efficiency.

Material Cost and Waste Epoxy systems are typically more expensive than single-component adhesives, and the mixing process can lead to material waste when unused portions cure before they can be applied.

Limited Flexibility in Outdoor Applications Outdoor decking systems experience constant environmental stress from temperature changes, moisture exposure, and foot traffic. Rigid adhesive systems can transfer these stresses directly into the bonded materials, which may contribute to cracking or fatigue over time.

The manufacturer needed a bonding solution that would simplify manufacturing while improving long-term durability in outdoor environments.

The Solution: ForzaBOND® OA4

After evaluating the application requirements, Forza introduced ForzaBOND® OA4, a hybrid polymer adhesive designed for structural bonding across a wide variety of substrates.

Unlike two-part epoxy systems, OA4 is a single-component moisture-cure adhesive, eliminating the need for mixing and reducing complexity during application. The material can be applied easily by extrusion or trowel, allowing technicians to apply consistent adhesive beads while maintaining a clean production process.

OA4 is engineered to provide both high bond strength and permanent flexibility, making it well suited for assemblies exposed to vibration, temperature changes, and outdoor weather conditions. Because the adhesive cures through ambient moisture, the majority of its strength develops within the first 24 hours under normal conditions.

This combination of simplified application and durable performance allowed the manufacturer to replace the previous epoxy system with a cleaner and more efficient bonding process.

Results Achieved

After implementing ForzaBOND® OA4 in their tile manufacturing process, the manufacturer experienced several immediate improvements.

Cleaner Manufacturing Process Eliminating two-part mixing removed much of the mess associated with epoxy systems. The single-component adhesive could be applied directly from cartridges or sausages, simplifying the workflow on the production floor.

Reduced Production Time With no mixing or pot-life limitations, technicians were able to apply adhesive more quickly and consistently during tile assembly.

Improved Bond PerformanceOA4’s permanently flexible bond line allowed the reinforced tiles to absorb impact and environmental stresses more effectively than the rigid epoxy system.

Enhanced Outdoor Durability Because the adhesive remains flexible across temperature changes and resists weather exposure, the reinforced tile assemblies maintained their structural integrity in outdoor environments.

Additionally, OA4 is highly weather resistant and maintains flexibility even at low temperatures, helping bonded assemblies withstand outdoor conditions without cracking or losing adhesion.

The Lasting Impact

By transitioning from a two-part epoxy system to ForzaBOND® OA4, the manufacturer was able to simplify its manufacturing process while improving the durability of its reinforced decking tiles.

The new adhesive eliminated mixing complexity, reduced material waste, and created a more efficient production environment. At the same time, the flexible hybrid polymer bond improved the tiles’ ability to withstand outdoor stresses such as temperature cycling and impact loading.

The project demonstrates how modern hybrid polymer adhesives can provide a practical alternative to traditional epoxy systems—delivering both manufacturing efficiency and long-term structural performance in demanding exterior applications.
